High-Voltage Insulation Limits: When to Choose ETFE Extrusion Instead of Kapton Taping for Litz Wire Construction

I work with many engineers and procurement partners on high-voltage Litz wire projects, and insulation selection is always their biggest headache. Most clients struggle to choose between ETFE extrusion and Kapton film taping. While both are commonly used for high-frequency multi-strand Litz wires, their practical performance in actual working scenarios is totally different. A wrong insulation choice will easily cause on-site problems like insufficient voltage resistance, partial discharge and unstable coil operation, directly affecting equipment stability and service life.

Kapton Film Taping: Advantages & Limitations

Kapton film taping does have its own advantages in the market. As a polyimide insulation material, it offers great heat resistance and excellent flexibility. Litz wires with Kapton wrapping stay soft, which makes coil winding much smoother. That’s why it’s widely used for high-temperature equipment and products that require frequent bending. Even so, it has an unavoidable structural defect. No matter how we improve the wrapping process and precision, tiny gaps will still exist between film layers. Under long-term high-voltage operation, these gaps cause creepage and electric leakage, greatly lowering the wire’s overall voltage endurance and limiting its use in strict high-voltage environments.

ETFE Extrusion: The Superior Solution

This is why I always suggest ETFE extrusion for high-voltage working conditions. Unlike Kapton’s layered wrapping structure with natural seams, ETFE extrusion forms a complete, one-piece and gap-free insulation outer layer. There are no hidden weak points in the insulation structure. For high-voltage equipment that requires long-term, stable dielectric performance, ETFE extrusion is far more reliable than ordinary Kapton taping.

Key Scenarios for ETFE Extrusion

  • First, for devices that run continuously under ultra-high voltage, including high-power high-frequency transformers and industrial high-voltage sensor coils.

  • Second, for high-precision electronic equipment with very strict standards, where even tiny insulation gaps and minor discharge will lead to product failure.

  • Third, for large-scale mass production orders. The integrated extrusion process ensures uniform insulation thickness and consistent voltage resistance in every batch — something traditional film taping cannot stably deliver.
